RCM ANALYSIS WORKBOOK — Reliability-Centered Maintenance, worked end to end.

Rebuild a maintenance program from first principles instead of inheriting one: functions and functional failures, failure modes and effects, the four consequence categories, the JA1011 decision logic, and intervals derived from evidence — condition-directed tasks set from the P-F interval, failure-finding intervals calculated from the availability you actually require.

This is a working analysis workbook, not a poster of the RCM diagram. You type your asset's functions, failures, and modes; the workbook sorts every mode into its consequence category, proposes the task type from your answers to the standard's questions, derives the intervals, and packages the result into routes and outages with the annual hours totaled. Every default decision — run-to-failure, no scheduled task, one-time change — is recorded with its reasoning where a reviewer can find it.

Designed by a Reliability Engineer.

This product was designed by a Reliability Engineer with 15+ years in the industry, including experience across defense, aerospace, and weapons programs. He has built and implemented reliability-centered maintenance programs at multiple facilities — so the logic in these pages is not textbook theory. It is the same structure he has put into practice on real equipment, with real maintenance teams: the seven JA1011 questions in order, the consequence logic applied the same way every time, and the failure modes written the way they are actually found in the field. Every worksheet is built to be used the way the work is actually done — in a session, on a plant floor, with the people who own the equipment.

Free updates included — if this product is corrected or improved, the updated edition is delivered free to everyone who purchased it, via the store.

WHAT'S INCLUDED

  • RCM-Analysis-Workbook.xlsx — the 9-tab analysis workbook (Excel & Google Sheets, standard formulas only, no macros)
  • RCM-Analysis-Guide.pdf — the 19-page companion guide: the method, the mathematics, the worked example, facilitation and living review, and two printable workshop worksheets

THE WORKBOOK (9 TABS)

  • Start Here — the seven questions, the working order, the color rule
  • Functions — what the asset must do, with measurable performance standards (30 functions per analysis)
  • Functional Failures — auto-lettered to their function, with completeness warnings that name any function you haven't finished
  • Modes & Effects — the register: cause, mechanism, effect narrative, the three consequence answers, and priced consequences (100 modes)
  • Decision Logic — the standard's questions in order; the workbook proposes Condition-Directed, Time-Directed Restoration, Discard, Failure-Finding, Run-to-Failure, One-time change, or No scheduled task, with its basis — you can override, on the record
  • Task Packaging — suggested intervals (P-F ÷ 2; the calculated FFI), your chosen intervals, packages and routes, annual hours per package
  • Calculators — failure-finding intervals from target availability (and the availability your chosen interval actually buys), multiple-failure frequency, and the P-F interval rule with a divisor table
  • Mode Library — 150 starter failure modes across 10 equipment classes (pumps, motors, turbines, compressors, fans, gearboxes, heat exchangers, control valves, vessels & piping, MCCs & switchgear), each with the function it attacks and its detection signature
  • Worked Example — one boiler feed pump analyzed end to end with live formulas: 5 functions, 7 functional failures, 12 modes, 9 scheduled tasks

THE GUIDE (19 PAGES, PDF)

The seven questions and what RCM is not · operating context and analysis boundaries · writing functions and functional failures properly · modes, effects, and the FMEA link · the four consequence categories and how the sort stays honest · the decision logic question by question · condition-directed tasks and the P-F interval · failure-finding tasks and the FFI formula, with sensitivity · time-directed tasks, safe life vs. economic life, and run-to-failure defended · packaging into a runnable program · the BFP-2 worked example with every number reconciled · facilitation, records, living review — and the scope limits, stated plainly · 2 printable worksheets.

THE WORKED EXAMPLE

BFP-2, a fictional boiler feed pump, carried through the whole method: 12 modes sorted Hidden 3 / Safety-Environmental 2 / Operational 6 / Non-operational 1; six condition-directed tasks, a 5-year discard, two proof tests whose intervals are calculated (0.16 years at a 99% availability target; 1.0 year at 95%), one mandatory redesign, one deliberate run-to-failure, one no-scheduled-task decision with its reasoning; $259,390 a year of priced consequence against a 55.6-hour annual program. Change any input and the whole chain re-derives — it is the fastest way to learn the workbook.

WHO THIS IS FOR

Reliability and maintenance engineers, maintenance planners and supervisors, and RCM facilitators — anyone rebuilding a PM program asset by asset and expected to defend the result: why this task, why this interval, why this failure is allowed to happen.

HOW IT WORKS

Type in the pale yellow cells; pale blue cells calculate. Answer the decision questions in order — the suggestion follows the standard's logic, including its conscience: a safety/environmental mode with no applicable proactive task defaults to a mandatory one-time change, never to run-to-failure. The workbook ships with its registers empty; the example lives on its own tab.

IMPORTANT — SCOPE

This workbook implements the SAE JA1011 process structure for analysis and program design. It is professional-development and decision-support material: not a certification product, not a JA1011 compliance claim, not a safety case or hazard analysis, and not engineering advice for any specific installation. Guide §13 states the limits in full. All organizations, assets, and figures in the worked example are fictional.

FILES & DELIVERY

Instant download: 1 Excel workbook (.xlsx) + 1 PDF guide. Works in Microsoft Excel and Google Sheets. No macros — standard formulas only, so it opens clean everywhere.

Also in the Reliability Engineering series: PM Program Audit & Optimization Toolkit, Bad Actor & Jack-Knife Analysis Toolkit, Weibull Analysis Toolkit.

FAQs

Is this a certified RCM course or a JA1011 compliance product?
No. It is a professional analysis workbook that implements the JA1011 process structure — the seven questions, consequence categories, and decision logic. It does not certify you or your analysis; where compliance is claimed, the standard itself governs and a qualified reviewer makes that call (Guide §13).

Do I need RCM training before I can use it?
The guide teaches the method as you go — each workbook tab has a matching guide section, and the worked example shows a complete analysis with every number reconciled. Practitioners new to RCM should work the example first; experienced analysts can start on their own asset and use the guide as the reference.

What software do I need?
Microsoft Excel or Google Sheets. The workbook uses standard formulas only — no macros, no add-ins — so it opens and calculates identically in both. The guide is a PDF.

How much can one analysis hold?
30 functions, 60 functional failures, and 100 failure modes per asset, plus the 150-mode starter library. That is sized for a single maintainable asset analyzed completely; use a fresh copy per asset.

Where do the failure-finding intervals come from?
From the standard relationship FFI = 2 × (1 − target availability) × MTBF of the hidden device. Enter the MTBF and the availability you require; the workbook calculates the interval, and the Calculators tab also shows the availability a packaged interval actually achieves and the resulting multiple-failure frequency.

Does the workbook force its suggestions on me?
No. The Decision Logic tab proposes a task type from your answers and shows its basis; the analyst's-final-type column overrides it, on the record, and the override is what flows to packaging. One structural exception: the logic will never propose run-to-failure for a safety/environmental mode — that default is a mandatory one-time change.

Can I use it for client or plant work?
Yes — the license covers your own professional analyses, including paid client work. It does not cover reselling or redistributing the files themselves.

Is the worked example a real plant?
No — Harborview and BFP-2 are fictional, built so every figure can be published and checked. The numbers are internally consistent and reconcile across the workbook and Guide §11, which is what makes it useful for learning.
